@Dirk: I believe it was just a sort of like gas pedal system for him. Not sure though. I'd have to watch the special feature disc again. The rest of the movements though (head turning, the little widgets that popped out of him, the sort of hobbling/walking thing he'd do on 2 legs) was all the actor inside there. A tad cramped even for the wee folk.
He was in KC and was on one of the local radio shows, Johnny Dare Morning Show, right before comicon and the guy was already sick. You could barely understand what the poor guy was saying his voice was so raspy. Seemed to be a good guy who generally loved playing R2-D2 and loved the smiles it put on kids and grown up faces alike. In the interview he came off as a real nice guy.
As a side note they said that he was the only actor to appear in all 6 movies.

not to change the subject or anything, but did you know that Yoda was a puppet operated by the dude that made sesame street?
I was there all weekend in KC sitting across from Kenny, and my wife and I have taken pretty ill with bad colds since Sunday night... There must've been a nasty bug passing around. Though to be fair, he was having problems with the asthma when he got into town and all week long before the con.
